Chainsaw Won't Run? A 7-Step Field Checklist for Getting Back to Cutting

If your saw quit and you're on a deadline, you don't need theory—you need a sequence. In my role as a field service specialist at an outdoor power equipment dealer, I've handled 200+ emergency chainsaw repairs over 8 years, including same-day turnarounds for tree crews with half a fallen oak still sitting on someone's roof. In March of last year, a crew showed up at 6:40 a.m. with a dead saw and a storm-damaged maple scheduled to come down before noon. This is the exact checklist I ran that morning, and the one I use every time a saw rolls in with someone needing it back yesterday.

Seven steps. Maybe 30 minutes if you're systematic. It won't fix a cracked crankcase, but it'll catch the failures that waste the most cutting time.

Step 1: Put the saw down and look before you touch anything

Flat surface, bar pointing away from you, chain brake engaged. I know it reads like page three of the operator's manual, but I've seen a saw come off a bench and skip across a truck bed because the owner "just wanted to hear it run." Don't be that person.

Then do a 60-second visual pass:

  • Does the chain sag off the bar?
  • Heavy wear or cracks on the bar nose or rails?
  • Loose bolts around the clutch cover or sprocket housing?
  • Bar oil pooled under the saw?

Write down what you find. I've lost count of how many "it won't start" calls turned out to be two separate problems stacked on top of each other.

Step 2: Check fuel and battery first

This is where I sound like a broken record, but it's the truth: most dead saws in my shop are a fuel or battery issue, not a mechanical one.

On a gas saw, ask when the fuel was mixed. Gas older than 30 days—especially with ethanol—goes bad in ways you can't always spot. I've drained "perfectly fine" fuel out of saws that wouldn't idle, put in fresh mix, and watched them fire on the second pull. On the STIHL 028 chainsaw, a model I still see regularly because so many from the '80s and '90s are still running, stale fuel and a clogged filter are the two things that put owners on the phone to me more than anything else.

On a battery chainsaw, STIHL's MSA series has gotten genuinely impressive—as of January 2025, the lineup spans from the compact MSA 120 to the professional MSA 300. But battery saws have their own gotchas. Check three things:

  1. Charge level. Sounds obvious, but I've had clients swear a saw was "fully charged" when the battery was sitting at one blinking bar.
  2. The contacts. Dust and debris on the battery contacts cause intermittent power loss that looks exactly like a failing tool. Blow them out with compressed air.
  3. Temperature. Lithium batteries lose a lot of output in freezing weather. A battery that's great in July can feel dead in December. Keep your spare inside your jacket or in the truck cab.

And if the saw has been sitting for months, give the battery a few minutes on the charger before you try. I've seen the electronics need a little kick to wake up.

Step 3: Air, spark, and the screen that fools everyone

If fuel and battery check out, move to air and ignition. Pull the air filter cover and tap out the filter. A clogged filter chokes the engine and makes tuning impossible. In dusty work, I check filters after every tank, not on a clean-shop schedule.

Next, pull the spark plug. Light tan is good. Black and sooty means it's running rich. White and chalky means lean. If it's wet with fuel, you're getting gas but no spark—or the saw is flooding.

Here's the rookie mistake I made in my first year in the shop: I spent a whole afternoon re-diagnosing a saw with a clogged spark arrestor screen. Swapped the carburetor before I found it. Cost me a $300 mistake and a very annoyed customer. The spark arrestor sits behind the muffler and looks like a piece of hardware cloth, so it's easy to ignore. Pull it, clean it with a wire brush, and check it whenever you're chasing a no-start. I promise this one gets more people than any carburetor issue ever will.

Step 4: Chain tension, bar groove, and oiling

A saw can run fine but cut terribly, and the engine isn't the problem. It's the bar and chain.

Chain tension is the big one. A loose chain climbs off the bar and starts shaving the side plates. A chain that's too tight drags, heats the bar, and burns the sprocket. My rule: adjust it cold, and aim for a snug fit that still lets you pull the chain around the bar by hand with resistance. Remember, a cold-tight chain will bind after ten minutes of cutting as the bar warms and expands.

While you're in there, check the bar rails for burrs and clear the oil holes. A bar that isn't getting oil is a bar that's getting ruined. Run the saw a few seconds on the ground and confirm oil is flinging off the tip before you put it back to real work.

Step 5: Keep the right tools in your chainsaw box

I'm a big believer in a dedicated chainsaw box that lives with the saw. Not in the drawer, not in the truck—with the saw. When you're on site and something breaks, you don't want to go hunting.

My box has the obvious stuff: scrench, file and gauge, spare plug, replacement air filters, a small bottle of bar oil. But it also has one thing I recommend to every crew I work with: a 90-tooth locking flex head ratchet set. Here's why. A 90-tooth ratchet has a 4-degree swing arc, so you can turn fasteners in tight spaces without rotating the handle through a full sweep. On a chainsaw, that matters when you're reaching behind the clutch cover or torquing the sprocket nut in a position where a standard ratchet won't go. And the locking flex head lets you bend the handle to an angle and lock it there. Genuinely saves time and saves my wrists.

This is also where the "does an impact driver work as a drill" question comes in—I get it at least once a week. Short answer: an impact driver is excellent for driving screws and running socket adapters at low torque, but it's not a drill. For drilling precise holes, especially in a steel bar or any countersunk work, you need a real drill. The impact driver's chuck doesn't hold a bit straight, and the hammering action is way too aggressive for clean holes. Different tools, different jobs. Keep both in the box.

Step 6: Fix it or replace it? Look at the total cost

Here's the part where I admit to my own hesitation. Even after years of this work, I still second-guess big repair calls. The time I finally recommended replacing a client's old 028 powerhead instead of a third round of repairs, I spent a week wondering if I'd pushed them too soon. What if one more carburetor kit would have done it? The saw had belonged to their father, so I wasn't just making a mechanical recommendation. I didn't relax until the new saw fired up clean and I saw the look on their face.

When I make that call, I think in total cost, not sticker price. The cheapest option isn't a $25 carburetor kit if you're the one spending four hours installing it, and it still doesn't fix the problem. A new saw is a bigger purchase, but it comes with a warranty, predictable reliability, and the value of not losing a day of work. Rule of thumb I use: if the repair estimate is more than about a third of the cost of a comparable new model, replacement is probably the smarter move. That's a ballpark, and to be fair, sentimental saws are a different equation. But as a tool, a saw either cuts reliably or it's costing you money.

Step 7: Know when to stop and call a professional

The last item on my checklist is the one experienced people resist most. There are repairs you shouldn't attempt in the field:

  • Anything involving the crankshaft or seals. That needs a press and proper measuring tools.
  • Clutch or sprocket damage that might be oil-pump related. Running it further can take out the whole powerhead.
  • Electrical faults on modern saws. On a lot of current models, the switch, chain brake, and coil are all tied into the same controller board. Guessing can get expensive fast.
  • Anything safety-critical. If the chain brake doesn't engage solidly, the saw goes in the box and to the dealer. That's non-negotiable.

My personal rule: if I can't diagnose it within two checks, I call the shop. The cost of a dealer bench fee is nothing compared to the cost of a scored cylinder because I wanted to try one more thing.

Common mistakes that keep saws dead

Here's the stuff that didn't fit neatly into the steps:

  • Skipping the spark arrestor screen. Told you already. It's the most overlooked part in field chainsaw repair.
  • Trusting last season's fuel. Just replace it. It's a few dollars.
  • Over-tightening the chain. If it's tight cold, it will bind when the bar heats up.
  • Letting a dirty air filter slide. It might run, but it's running lean, and that kills pistons.
  • Leaving the chainsaw box at home. The best tool roll in the world doesn't help if it's on a shelf in the garage.

Bottom line

Honestly, most emergency chainsaw repairs are boring. Stale fuel, clogged filter, loose chain, dirty battery contact. The fix is usually cheaper and faster than you think—if you work through the order and don't skip to "it must be the carburetor."

But when the problem isn't boring, stop and get help. A saw you can't diagnose in 30 minutes is a saw that probably shouldn't be run at all. The cost of a professional bench check is a rounding error next to a trip to the ER—or a new powerhead.

If you're building a field kit for the first time, start with the chainsaw box, a 90-tooth locking flex head ratchet set, and a spare battery if you're running battery power. Buy the expensive stuff if you can, but keep it organized and with the saw. When a deadline hits, you'll be glad you did.
